Well, it depends on what you want from the exhaust system and your truck. For most trucks, the difference in these exhaust systems comes down to how it sounds. Unless you’re making some serious power and running a massive turbocharger, the size of your exhaust system will make virtually no difference in the power of your truck. Modern muscle cars like Ford Mustangs, Chevy Camaros and Dodge Challengers and Chargers have sets of middle and rear resonators/mufflers. I was one of the people who wasn’t burned by this engine, but then again I didn’t own it for long and it was detuned in a van. Other people may not be so happy with their experience. It may not be the engine for you if you want to beat the daylights out of the truck or want to put down 700 HP at the wheels without some extensive work. Some searching of the web shows you can get newer 6.0-equipped trucks for a similar price to older 7.3s with more miles. Next, we have the fuel injection control module (FICM), the computer responsible for opening and closing the spool valves and thus, getting fuel to the cylinders.
I replaced its old muffler last year with a straight pipe (chrome, of course, to drive my wife crazy), and for the most part, I like it fine. Sadly, the 6.0’s oil cooler is known for plugging up, which has a cascading effect of allowing the oil in all impacted components to reach dangerous levels. The resulting temps can kill expensive components and cause a catastrophic failure. DrivingLine notes that around 90 percent of 6.0 EGR cooler failures start with a plugged oil cooler. The remedy to this problem is installing a coolant circuit filtration system, which should catch nasty particles before they plug the oil cooler.
The 4” exhaust system is the most popular exhaust we sell, for a good reason too. They give a great sound with little to no drone. It’s still going to bark when you get into the throttle, and when paired with a muffler it’s dulled down to a nice sound that is tolerable for diesel enthusiasts of all ages. If you’re frequently towing, like your neighbors, and don’t want to screw around with fitment issues go with a 4” exhaust system and you’ll be more than happy (your neighbors will be too). Most newer trucks come stock with a 4” from the factory, so you can easily mate up a front pipe to your factory tailpipe without any modifications.
This module is the one sending 48-volt pulses to the coils and while its lower than the 100 to 120 volts utilized by the 7.3, any low-voltage problems with the truck could cause running issues. Additionally, the FICM itself is known for eventually failing. Since we’re talking about oil, let’s look at the injectors. Oil pressurized as high as 3,600 PSI enters the injector through an electronically-actuated spool valve. The oil-actuated injector fires fuel into the cylinder at 26,000 PSI, 5,000 PSI better than the outgoing 7.3 engine. There are a lot of parts that can fail related to the injectors.
GM truck buyers got to enjoy 300 HP and 520 lb-ft of torque from a 6.6-liter Duramax LB7 V8. Meanwhile, Ram buyers got a 5.9-liter Cummins straight-six with 305 HP and 555 lb-ft of torque. Well, the best they got from a stock 7.3 was 275 HP and 525 lb-ft of torque, assuming a manual transmission. The Duramax trucks have a very tight fit between the cab and the engine, so a 3” full bore downpipe is the biggest you’re going to fit in there. This will certainly help performance as the factory downpipe is literally squished flat to fit.
You could spend an eternity deciding which manufacturer, which downpipe, with or without a muffler and either four inch or five inch exhaust. Several loose rocker arms, loose pushrods, low pushrods(1 inch gap to rocker arms), several rocker arms almost off their valves. Also found the rubber boot for the AFE air cleaner to engine duct was rotted at the flexible bellows, with a hole in it and gritty dirt inside next duct. This is the second AFE inlet boot that has had this issue. Don't know the root cause, but suspect the performance chip was at least partially at fault. If it's popping through the intake, that leads me to believe the exhaust valves are not opening up on that cylinder. I would say there is not excessive blow-by in that case.

I have a friend with a rather crusty F-350 with the 7.3 Navistar that he used to use to haul a horse trailer but now is the Saturday “go to Home Depot” truck. He says that almost weekly he is stopped by people offering him money on the spot for his truck. Was having almost as bad of a time with theirs as Ford was with the Power Shift around the same time and earlier, but the cult of VAG can’t admit that their products have any problems.
The cardboard would break down over time, and the desiccant would cycle through the AC system and corrode it from the inside out. We just replaced the turbo earlier this year after its impeller decided to emulate a grenade. We were able to replace it without lifting the cab. We gambled on a remanufactured unit from a Chinese supplier, but it appears to be a legit Garrett unit and has held up so far.

The Ford 7.3-liter Power Stroke started life with a different company and with a different name. Our readers with experience in heavier trucking are familiar with the Power Stroke as the Navistar T444E. These engines served as the backbones of fleets for decades. If you were a driver in the 1990s or, heck, even today, there’s a chance your streets were plowed by a truck with one of these engines. If you were a kid like I was, you started each day with the familiar clackety sound of a DT466E or a T444E in the yellow school bus that picked you up. T444Es found homes in everything from box trucks to garbage vehicles.
Operating it under any circumstances required earmuffs … and good earmuffs at that. Think about the heavily modified trucks and tractors you see at pulling events. The amount of pressure they “exhaust” is extraordinary – way more than a normal farm tractor or pickup would create. A muffler on those beasts would end up heading for the sky (or scarier – the spectators). The age-old argument for deleting the muffler from a truck or tractor was the claim of horsepower boosts. Whether more horsepower is achieved can be a subject of discussion, but it is certain the “tone” of your engine will change.
The 5 Inch Exhaust Systems are for people who like to party (and have annoying neighbors). It’s deep, it’s droney, and it turns heads (for better or worse). These kits sound AWESOME, however, some people find them to be too much (typically it's those people in uniforms) and find the cab drone too excessive. You can always add a resonator like the FLO-PRO Twister if you want to maintain a deep sound but dull down the in-cab drone.

That being said, that doesn’t mean there isn’t a difference in these systems. We proudly carry Flo~Pro because they only use Torca lapjoint style clamps in all their kits whereas most everyone else uses hanger clamps that squish the pipe. Not to mention the contour bent hangers mean 6” to 7” of weld on the hangers versus most exhaust system companies 1”. In our experience it makes a world of difference for getting the most out of your exhaust system no matter if you’re on a budget build or all out competition, FloPro has never let us down.

I also have a few more “shed mates” (tractors are like potato chips … one just won’t satisfy) I wouldn’t operate without a muffler. My brother pick up a used dually with the 6.0 on the cheap.

Some quirks come with HEUI, such as the fact that you technically cannot run it out of oil. A 7.3-liter Power Stroke holds some 15 quarts of oil. Once you run it below 7 quarts or so, the HEUI system just won’t have enough oil to permit an engine start. A lot is going on in the HEUI system, so I’ll try to simplify it. A low-pressure lift pump sends 40 to 70 psi of fuel to the injectors in early Power Strokes. The powertrain control module commands an injection event and the injector driver module triggers the injector solenoids.
Removing the cap would reduce crankcase pressure and prevent the PCV from sucking up oil. I think your air filter may be restricted or your crankcase vent is flowing too much air allowing it to suck up oil. Some trucks may run into fitment issues (especially those with airbags or full-size spare) but we have found a way to stuff these into almost any truck. If you have enough beer, patience, and maybe some whiskey you will get it in. That being said, the FLO-PRO & MBRP Kits fit very well and have made their piping fit with pretty much any application.

You'll probably still have to have the VC off to verify the valves are closed...... Too much oil can cause oil to get sucked up through the PCV into the intake. No oil in the air intake tube but oil in the exhaust can mean the valve stems seals are leaking or the turbo shaft seals.

Loudness can be a pro or a con depending on your taste and application. Sometimes you just need or want exhaust that is loud. Straight pipes can usually deliver loudness, but at the price of good sound quality.
This back pressure disrupts and slows down the fuel flow, leading to reduced efficiency. Removing the DPF allows for smoother and faster fuel flow, which can enhance overall fuel mileage. If you want the loudness of straight pipes without the poor sound quality, you will almost certainly be better off with a loud performance muffler like the Paradox Hot Tamale.

Navistar and Ford decided that the best way forward was to build an all-new engine with the power to compete and the emissions to keep the feds happy. All of this happens with computer and electronic control, allowing for the control of injection events independent of what the crankshaft is doing. HEUI is able to provide peak pressures under a variety of conditions, helping to keep power up, fuel consumption down, and emissions down as well.

When you alter a vehicle's emissions system, you can not simply just remove and unplug it. A special programmer has to be bought and used to fool the computer into thinking those parts are still there and working. The four or five inch debate can come down to two important parts; 1) Do you want the lowest EGTs possible? Do you want a deeper/throater/meaner sounding truck? If yes to either of those two options, then a five inch exhaust is what you’ll want.

While blown gaskets are an infamous problem with the 6.0, it’s not the only source of headaches. It’s located at the front of the lifter valley and integrated into the block itself. Deleting catalytic converters is also not uncommon, but is not something we recommend as it can negatively affect sound and performance.

Sure, a stock 7.3-liter doesn’t make a ton of power compared to today’s trucks, but these are engines that can last longer than the metal bodies in which they’re packaged. Aftermarket exhaust systems and mufflers can give you the sound and flow you want without the negatives that come with straight pipe exhaust. 1hr with basic hand tools done on the ground of your driveway or garage. Cutting may be be required to fit shorter wheelbase bed/cab configurations. If you don’t want to deal with the negatives that come with straight pipes and muffler deletes, you’ll need an alternative.

You need low-pressure diesel fuel, a 48-volt, 20-amp coil to operate the spool valve, and high-pressure oil that hopefully isn’t blazing hot. Screw one or more of these up, and the injector can fail. At the same time, International Harvester was looking to build a diesel engine for an automaker with a lineup of pickup trucks.
That was the 4th (and last) Ford our family purchased. I was a “casualty” of the desiccant cooling system issues present in the Escapes. Ford used what essentially was a cardboard “bag” attached to the receiver/dryer in the AC system.
It got 18 mpg with me behind the wheel — good compared to my friend with a stock 7.3 Power Stroke that got 13 mpg on a good day. Sadly, the van was detuned compared to Super Duty trucks and made 235 HP and 440 lb-ft of torque. But it still made that glorious diesel soundtrack so I didn’t care one bit. Perhaps the biggest problem with the 6.0 and the VT 365 comes from the engine’s torque-to-yield head bolts. The bolts are a sizable 14mm, but there are only four bolts per cylinder, compared to the six bolts per cylinder found in the 7.3.

In theory, the 6.0 had the right ingredients to rise to stardom. The new engine had to comply with stricter emissions, but it still made more power out of the factory than its predecessor. Unfortunately, the 6.0 Power Stroke would encounter a long list of issues and give tuners even larger headaches. The 6.0 carries such a reputation today that it’s sometimes called the “6.Blow” and you can sometimes find newer trucks with the 6.0 selling for cheaper than an older truck with a 7.3.

The 461 cubic inch four-cylinder engine in this beast got around the problem of cold diesel hard-starting by first slurping up gasoline before switching to diesel. As DrivingLine explains, the 7.3’s engine revved low and submitted a lot of torque to the rods. The 6.0 revs more and the rods live an easier life. Reportedly, the rods in the 6.0 are known for durability. Other than that, I agree- if the ex valves are stuck closed it will pop back strongly into the intake manifold when the intakes open. It turns out the injectors are lubricated by the fuel… to the point that running it low, was enough to trash them. No one really explained what happened, so a few months later the same thing happened. That was a couple more thousand, I don’t even remember, but by the time I finished with that I was ready to be done with the truck. I was starting to measure my weekly operating costs by the maintenance bills instead of the fuel bills. I wish I would have bought a slightly older truck with the 7.3. This information was taken from an affidavit by one of Ford’s own officials in a lawsuit it filed against Navistar.
Will continue to purchase more products from here. Agree with everyone else on the couplers but for the price not that big of a deal. Yes when I bought them they had over 100,000 miles and now they have over 300,000 miles but the amount of crap I had to go through to keep them running was incredible. I wouldn’t wish this experience on my worst enemy. Powdered-metal connecting rods also made a return in the 6.0. These rods were panned during their short life in the 7.3, but they found a good home in the 6.0 engine.

The roller lifters flat spotted on the cam and when clearances got too great, lost contact with the pushrods/rocker arms.

But long lengths of straight pipe often results in “cackling”, “popping” and other undesirable sound. Well, it was the tractor we used to harvest corn grain via a mounted picker. It was oversized for that job by most standards, but it did such a great job.
